1. Kokillensysteme zum Gießen von Pressbarren – Ralf Lüngen – swiss-cast engineering gmbh
Das Hauptziel der Stranggießkokillenentwicklung ist die Verbesserung der Oberflächen- und Randgefügequali-
tät der Stranggussbarren. Die Maßnahmen, die deshalb bei der Kokillenentwicklung ergriffen werden müssen,
sind hinreichend bekannt. Von ganz besonderer Bedeutung ist dabei die Verringerung des Wärmeentzuges
durch die Kokillenwand, da hierdurch Einfluss auf die Randschalenausdehnung und -ausbildung genommen
wird. Dies kann entweder durch die Verkürzung der wirksamen Kokillenlauffläche oder durch die Verringerung
des Metallstandes in der Kokille erreicht werden. In beiden Fällen sind die Art der Metallzuführung in die Kokil-
le und die Metallstandsregelung von großer Bedeutung. Das traditionelle Kokillengießsystem, das auch heute
noch breite Anwendung beim Gießen von Press- und Walzbarren findet, ist das Gießen mit "Düse und
Schwimmer", wie es in Bild 001 schematisch dargestellt ist. Bei diesem System erfolgt die Metallzuführung aus
der Rinne in die Kokille mittels einer Düse, die in der Regel aus Gusseisen oder Feuerfestmaterial besteht. Der
eingesetzte Schwimmer, ebenfalls aus Feuerfestmaterial bestehend, dient u.a. dazu, den Metallstand in der
Kokille zu regulieren. Bei diesem System findet aber die Verkürzung der Kokillenlauffläche bzw. die Absenkung
des Metallstandes in der Kokille seine Grenze in der Möglichkeit, bei einer Mehrfach-Kokillenanlage die Metall-
stände in allen Kokillen zuverlässig zu regeln und den Angießvorgang einwandfrei durchzuführen. Außerdem
sind der Pflegeaufwand und die Anforderungen an die Gießmannschaft für solche Kokillengießanlagen ganz
beträchtlich. Aufgrund dieser Schwierigkeiten sind Kokillengießsysteme entwickelt worden, die die Anwendung
effizient kurzer Kokillenlaufflächen ohne Metallstandsregelprobleme erlauben, sowie weitere Maßnahmen zur
wesentlichen Reduzierung oder vollständigen Beseitigung der Indirekt-Kühlung aufweisen.
Solche modernen Kokillengießsysteme zur Herstellung von Press- und Walzbarren sollen nachfolgend beschrie-
ben werden. Der Großteil dieser Kokillengießsysteme hat mit dem "Düse und Schwimmer" System gemeinsam,
dass die Kokille einschließlich Kokillenlauffläche metallisch ist und in der Regel aus bestimmten Al-
Knetlegierungen hergestellt wird. Außerdem muss auf die Lauffläche ein Trennmittelfilm (Öle, Fette) zur Mini-
mierung oder Beseitigung der Reibungskräfte zwischen Barrenoberfläche und Kokillenwand aus den bereits
beschriebenen Gründen aufgetragen werden, der während des gesamten Gusses präsent ist. Weiterhin werden
einige gießtechnische Besonderheiten vorgestellt, die zusätzlich beim Gießen von Press- und Walzbarren An-
wendung finden.
Pressbarren-Kokillengießsysteme
Die Barrenparameter von Pressbarren, welche durch die Kokillengießtechnik beeinflusst werden sollen, sind
aus Übersichtsgründen noch einmal in schematischer Form in Bild 002 dargestellt. Diese sind die Oberflächen-
ausbildungsform, die Randschale einschließlich Randseigerungen, das dendritische Zellgefüge sowie die inter-
metallischen Gussphasen auf den Korn- und Zellgrenzen. Darüber hinaus weisen Pressbarren je nach Legie-
rungssystem am Barrenfuß die sogenannten Angussrisse im Zentrum des Barrens auf, deren Beseitigung eben-
falls die Aufgabe der Kokillengießtechnologie sein muss.
Gießen mit Heißkopfkokille
Für das Gießen von Pressbarren war ein entscheidender Schritt zur Verbesserung der Gießtechnologie mit Ziel-
richtung kurzer Kokillenlauffläche die Entwicklung der Heißkopfkokille [100]. Der prinzipielle Aufbau dieses
Kokillensystems ist aus Bild 003 am Beispiel eines Heißkopfkokillentypes ersichtlich [101]. Bei diesem Kokillen-
system werden die Metallzuführung und die Metallstandsregelung in einen isolierenden Aufsatz aus Feuer-
festmaterial, als Heißkopf bezeichnet, über die Kokille verlegt. Die wirksame Kokillenlänge, d.h. der Wärmeent-
zug durch die Kokillenwand, ist konstruktiv festgelegt und nicht durch die Metallzufuhr beeinflussbar. So kön-
nen für alle Kokillen einer Mehrfach-Anlage gleichmäßig kurze Kokillenlaufflächen verwirklicht werden. Die
heute zum Einsatz kommenden Heißkopfkokillensysteme unterscheiden sich neben der konstruktiven Ausfüh-
rung des Kühlwassersystems durch die Form der verwendeten Heißköpfe und die Art der Metallzuführung
[102]. In Bild 004 sind zwei verschiedene Heißkopfformen und Metallzuführungssysteme schematisch darge-
stellt. Die Heißköpfe weisen in der Regel einen Überhang über die Kokillenlauffläche auf, der entweder flach
2. oder als in die Kokille hineinragender Kragen ausgebildet ist. Variiert werden die Länge L des Überhanges und
die Höhe H des Heißkopfes. Letztere kann zwischen 50 und 200 mm betragen. Die in Kontakt mit der Schmelze
stehende Fläche des Heißkopfes ist entweder schräg oder rechtwinklig ausgebildet. Das für einen einwandfrei-
en Gießvorgang notwendige Trennmittel wird zwischen Kokille und Heißkopf der Kokillenlauffläche entweder
unter Druck oder selbsttätig durch den Gießvorgang (Unterdruck im Meniskushohlraum) zugeführt [101]. Die
Metallzuführung in den Heißkopf erfolgt entweder seitlich niveaugleich aus der Gießrinne oder aber zentral in
den Heißkopf über eine Bohrung. Das Bild 005/1/2 zeigt Kokillengießanlagen, bei denen die beiden voran be-
schriebenen Metallzuführungsformen eingesetzt werden. Bei einem niveaugleichen Zulauf aus der Gießrinne
ist die Packungsdichte der Kokillen auf der Gießanlage nicht so hoch wie bei einer zentralen Metallzuführung in
den Heißkopf, da Platz für die Gießrinnen benötigt wird. Bei einer zentralen Metallzuführung ist dagegen die
Gießrinne über die Kokillen verlegt. Hier müssen als Nachteile angesehen werden, dass Kokillen und Barren
während des Gießvorganges nicht sichtbar sind und dass die große Menge an Schmelze über den Kokillen bei
Durchbruch eines oder mehrerer Barren nur schwer kontrollierbar ist.
Eine neue Generation von Heißkopfkokillen sind die mit Gas arbeitenden Kokillengießsysteme. Bei diesen Sys-
temen wird der Kokillenlauffläche neben dem Trennmittel zusätzlich ein Gas kontinuierlich zugeführt mit dem
Ziel, den Wärmeentzug durch die Kokillenwand weiter zu reduzieren. Bekannte Kokillengießsysteme, die nach
diesem Prinzip arbeiten, sind das Showa-Verfahren, Japan, das Air Slip-Verfahren, USA, das Airsol Veil-
Verfahren, BRD und das Air-Oil Flow-Verfahren, CH [103-105]. Während Showa- und Air-Oil Flow-Verfahren mit
metallischer Kokillenwand arbeiten, besteht diese beim Air-Slip-System zum größten Teil aus einem porösen
Graphitring, der sich zwischen Heißkopf und metallischem Kokillenwandteil befindet, wie aus Bild 006 ersicht-
lich ist. Durch diesen porösen Graphitring werden der Lauffläche Trennmittel und ein Gemisch aus Stickstoff
und Sauerstoff zugeführt. Transport und Vorverteilung der beiden Medien erfolgen durch Ringkanäle in der
Kokille hinter dem Graphitring, der poröse Graphitring selbst sorgt dann für eine gleichmäßige Verteilung von
Gas und Trennmittel über den Kokillenumfang. Die Zuführung und Verteilung von Gas und Trennmittel erfolgt
beim Showa- und insbesondere beim Air-Oil Flow-Verfahren auf vollkommen andere Weise. Dies zeigt Bild 007
am Beispiel der Air-Oil Flow-Kokille. Bei diesem Kokillensystem gelangen Trennmittel und Luft durch einen
Ringkanal zwischen Heißkopf und Kokille zur Kokillenlauffläche. Nach dem derzeitigen Wissensstand wird da-
von ausgegangen, dass in diesem Ringkanal vor der Kanalaustrittsöffnung eine Mischung von Luft- und Trenn-
mittel stattfindet, so dass ein Trennmittelluft-Gemisch entlang der Kokillenlauffläche austritt. Es ist davon aus-
zugehen, dass sowohl beim Showa- als auch beim Air Slip-Verfahren ähnliche Gas/Trennmittel-Gemische vor-
liegen. Die Wirkung eines solchen Gemisches, welches insbesondere für die Air-Oil Flow-Kokille genauestens
untersucht worden ist, beruht auf einer starken Isolierwirkung, so dass nur noch ein Minimum an Wärme durch
die Kokillenwand entzogen wird. Das Fehlen von definierten Randschalen der Pressbarren sowie nur geringfü-
gige Temperaturerhöhungen der Kokillenwand als auch des Kühlwassers in der Kokille sind eindeutige Indizien
dafür [106,107]. Dazu müssen aber definierte Gas- und Trennmittelmengen in einem bestimmten Verhältnis
zueinander vorliegen, um die günstigste Wirkung bezüglich der Barrenqualität zu erzielen. Um dies gewährleis-
ten zu können, ist ein gewisser Regelaufwand bezüglich Gas- und Trennmittelmenge notwendig [106]. Gas- und
Trennmittelmenge sollten mittels Mengenmeßgeräten eingestellt werden. Zum sicheren Betrieb einer Kokille
sollte sich auch, wie es bei der Air-Oil Flow-Kokille der Fall ist, ein Druckmeßgerät in der Luftleitung zwischen
Kokille und Durchflußmengenmeßgerät befinden, das den Staudruck der Luft in der Leitung misst, der sich
durch die Metallsäule in der Kokille aufbaut. Der sich einstellende Staudruck gibt Auskunft darüber, ob die
Kokille einwandfrei arbeitet. Er sollte dem metallostatischen Druck der Schmelze Säule im Heißkopf gemäß der
Formel p = d x g x h (d=Dichte, g=Gravitationskonstante, h=Metallstand) entsprechen. Bei Mehrfach-
Kokillenanlagen ist darauf zu achten, dass alle Kokillen unabhängig von der Leitungslänge mit gleichen Gas- und
Trennmittelmengen versorgt werden.
Die Entwicklung der mit Gas arbeitenden Heißkopfkokillengießsysteme eröffnet neue Perspektiven bezüglich
des Gießens der hochfesten, Riss empfindlichen Knetlegierungen, insbesondere des Typs A1ZnMgCu. Da bei
diesen Legierungen bestimmte, vom Barrendurchmesser abhängige Gießgeschwindigkeiten zur Riss Vermei-
dung nicht überschritten werden dürfen, müssen längere Kokillenlaufflächen eingesetzt werden, damit es nicht
3. zur Bildung von Kaltläufen kommt. Die Folge der Verringerung der Kokillenlauffläche ist die Entstehung ausge-
dehnterer Randschalen- und Randseigerungsbereichen, die vor der Weiterverarbeitung entfernt werden müs-
sen. Hier bietet die Anwesenheit eines Trennmittel/Gasgemisches aufgrund seiner isolierenden Wirkung trotz
länger Kokillenlauffläche und den zur Riss Vermeidung notwendigen niedrigen Gießgeschwindigkeiten die Mög-
lichkeit, die Randschalen und Randseigerungsbereiche wesentlich zu minimieren. Eine zusätzliche Maßnahme
zur Riss Vermeidung bei diesen Legierungen ist der Einsatz eines Wasserabstreifers, auch "Wiper" genannt,
über den Barrenumfang in einer definierten Entfernung unterhalb der Kokille. Dessen Aufgabe ist es, wie der
Name schon sagt, das Wasser von der Barrenoberfläche abzustreifen. Dementsprechend findet unterhalb des
"Wipers" keine Wasserkühlung mehr statt. Der Barren hat die Möglichkeit, sich in den Randbereichen wieder
aufzuheizen, wodurch ein Temperaturausgleich über den Barrenquerschnitt erfolgt und die zur Rissbildung
führenden Spannungen abgebaut werden. Dazu ist die Entfernung des "Wipers" von der Kokille so einzustellen,
dass sich eine Barrenoberflächentemperatur zwischen 300 und 400°C einstellt. Bei höheren Temperaturen
besteht die Gefahr der Entstehung von unerwünschten Verformungen des Barrens.
Durch den Einsatz einer Heißkopfkokille kann die Qualität der Stranggussbarren im Vergleich zu den mit Düse
und Schwimmer gegossenen deutlich gesteigert werden. Darüber hinaus führt der Einsatz eines
Gas/Trennmittel-Gemisches in Kombination mit einer Heißkopfkokille noch einmal zu einer wesentlichen Ver-
besserung der Gefüge Eigenschaften der Stranggussbarren, hauptsächlich im Randbereich. Über die prinzipiell
erreichbare Qualität der wichtigsten Barrenparameter wird nachfolgend am Beispiel der wichtigen Legierungs-
gruppe AlMgSi berichtet.
Bei dem Legierungstyp A1MgSi lassen sich mit den mit Gas arbeitenden Heißkopfkokillensystemen unabhängig
von der erlaubten Mg- und Si-Konzentrationen und dem Barrendurchmesser mit hoher Konstanz Pressbarren
mit nahezu ideal glatter Oberflächenausbildung gießen. Dies ist auch mit konventionellem Heißkopfkokillensys-
tem möglich, aber nur bis zu einer bestimmten Mg- und Si-Konzentration und einem bestimmten Barren-
durchmesser, bei schlechterer Reproduzierbarkeit. Darunter wird verstanden, dass mit ein und demselben
Kokillensystem Barren mit stark unterschiedlichen Oberflächenausbildungsformen gegossen werden können,
bei gleichem Durchmesser und gleicher Legierungszusammensetzung. Die Randschalen der mit konventioneller
Heißkopfkokille gegossenen Barren sind aufgrund der kürzeren Laufflächen im Vergleich zum "Düsen- und
Schwimmerguss" wesentlich dünner ausgebildet, bei den mit einem Gas/Trennmittel-Gemisch arbeitenden
Kokillen wird die Ausbildung einer definierten Randschale sogar unterdrückt. Dementsprechend wird auch das
Ausmaß der Randseigerungen erheblich reduziert [105,106]. Eindeutig ist, dass die Anwendung des
Gas/Trennmittel-Gemisches bei der Air-Oil Flow-Kokille zu wesentlich geringeren Randseigerungstiefen führt
und dass der Einfluss des Barrendurchmessers auf das Ausmaß der Randseigerungen erheblich zurückgedrängt
wird. Diese Unterschiede stehen nicht nur mit der Randschalenausbildung in Zusammenhang, sondern auch mit
der Ausbildungsform der Randseigerungen. Während bei den mit konventioneller Heißkopfkokille gegossenen
Barren die für diesen Kokillentyp typischen Zipfelseigerungen auftreten können und dann je nach Legierung
und Barrendurchmesser z.T. mehrere Millimeter in den Barren hineinragen, zeigen sich bei den mit
Gas/Trennmittel-Gemisch arbeitenden Kokillen dünne kontinuierliche Seigerungsschichten. Bei der Air-Oil
Flow-Kokille konnte sogar festgestellt werden, dass kein Einfluss der Kokillenlaufflächenlänge auf die Randseig-
erungstiefe besteht. [108]. Günstige Auswirkungen auf die Barrenqualität haben auch die Metallzuführungssys-
teme der Heißkopfkokillen. Dies gilt insbesondere bezüglich des dendritischen Zellgefüges über den Barren-
querschnitt, das im Fall der mit Heißkopfkokille gegossenen Barren wesentlich gleichmäßiger ausgebildet ist,
als bei einer Metallzuführung mittels Düse und Schwimmer. [109]. Durch die Anwendung eines
Gas/Trennmittel-Gemisches wird außerdem aufgrund der Verhinderung der Randschalenbildung die sonst
auftretende Zellvergröberung im Randbereich nicht mehr beobachtet. [108]. Generell weisen die mit Heißkopf-
kokillen gegossenen Barren ein feineres Zellgefüge auf, da aufgrund der kürzeren Kokillenlaufflächen und dem
damit verbundenen frühen Einsetzen der Barrendirektkühlung höhere Gießgeschwindigkeiten zur Anwendung
kommen müssen.
4. Neben der Kokillenkonstruktion sind für den optimalen Betrieb einer Heißkopfkokille sowie für die Einstellung
der günstigsten Barrenqualität auch die Gieß- und Kokillenparameter von Bedeutung. Dazu gehören insbeson-
dere die Gießgeschwindigkeit, die Kühlwassermenge, die Kokillenlaufflächenlänge, die Heißkopfhöhe sowie bei
den mit Gas arbeitenden Kokillensystemen zusätzlich die Gas- und Trennmittelmenge.
Für die Ausbildung bestimmter Barrenparameter sind auch die Heißkopfhöhe und der Heißkopfüberhang von
Bedeutung. Geringe Heißkopfhöhen und -überhänge wirken sich dabei günstig auf die Barrenqualität aus. An
anderer Stelle ist berichtet worden, dass hauptsächlich aus praktikablen Gründen Heißkopfhöhen zwischen 50
und 200 mm zum Einsatz kommen. Insbesondere bei konventionellen Heißkopfkokillen empfiehlt es sich aus
Qualitätsgründen, an der unteren Grenze des angegebenen Bereiches zu arbeiten. Die mit einer Steigerung der
Heißkopfhöhe verbundene Schmelzesäule im Heißkopf führt zu einem hohen metallostatischen Druck und
daraus folgend zu ausgeprägten Zipfelseigerungen und damit auch zu einer Verschlechterung der Barrenober-
fläche. Die Randseigerungstiefe wird auch durch den Heißkopfüberhang beeinflusst, d.h. dass die Tiefe mit
steigendem Überhang zunimmt. Am günstigsten wäre, wenn kein Überhang eingesetzt werden könnte, da sich
dann in der Regel kontinuierliche Seigerungsschichten ausbilden, die nur geringe Tiefen aufweisen. Überhaupt
kann durch entsprechende Abstimmung von Heißkopfhöhe und -überhang die Bildung kontinuierlicher Seige-
rungsschichten zugunsten der Zipfelseigerung gefördert werden. Ein Einfluss der Heißkopfdimensionen besteht
auch bei den mit Gas arbeitenden Heißkopfkokillen, insgesamt aber von geringerem Ausmaß. Bei diesen wird,
der Gasmengenbereich, in dem eine ideal glatte Oberflächenausbildung erzielt werden kann, mit steigender
Heißkopfhöhe eingeengt. Dieser Einfluss ist umso ausgeprägter, je größer der Barrendurchmesser ist. Dagegen
liegt kein ausgeprägter Einfluss der Heißkopfhöhe auf die Randseigerungstiefe vor.
