  2. Challenge: As part of a drive to improve operations, BP wanted to increase the available information, improve worker efficiency, and remove the need for operator rounds. "Manual reading of pressure gauges on the wellhead was identified as one area we could improve," explained Chris Geen, BP Manager, "but we found that wired transmitters were simply too expensive due to the wiring infrastructure needed, so wireless is the perfect technology for this application." Wellhead pressure was measured by using gauges that were manually read once or twice a day. Continuous monitoring would eliminate the need for daily visits to the wellhead and enables unusual readings to be identified earlier and action taken to investigate and rectify faults before they develop into serious problems. Solution: The Smart Wireless network installed on one of the well sites at Wytch Farm includes 40 wireless Rosemount® pressure transmitters. Two transmitters are mounted on each wellhead and a single Smart Wireless gateway, mounted outside the process area, connects the transmitters to the control system. Data is collated in a PI historian database with the information used for regular maintenance and safety reports. Installation was quick and easy: the manifold was isolated; the old dial gauge removed, and the wireless transmitter screwed into the existing connector. Despite short access periods to the site, it took less than eight hours in total (spread over two days) to complete including removal of all the old gauges, replacing them with the Rosemount wireless transmitters and performing a three-point manual calibration check on every device. All devices were on-line within 30 minutes. The wellhead area was fairly open on one side but had cable trays, dense pipe work, and other metal obstructions on the other side, shielding some of the transmitters from the gateway location. Despite this challenging environment, as each transmitter was powered up, the devices found the gateway and the mesh was established. As new devices were added, they quickly and easily joined the self-organizing network. Signal strength and consistency during the operational period has been excellent. Results: Emerson Process Management has successfully applied its Smart Wireless self-organizing field network to monitor wellhead annular pressure at BP's Wytch Farm onshore oilfield. Wytch Farm is Western Europe's largest onshore oilfield, comprising three separate oil reservoirs that lie under Poole Harbour and Poole Bay in Dorset, UK. "Wytch Farm has been a critical pilot project for BP to see if self-organizing wireless mesh technology would be suitable for other similar projects. Following the success of this installation, BP is planning to install Emerson Smart Wireless transmitters in similar applications on offshore platforms," said Geen.
  3. Background: This is an example of a rotating lime kiln. The challenge was to measure the mid-zone temperature of the kiln while it was rotating. This user had also tried wired solutions, including pick up brushes, but had never been able to achieve an effective solution. With Emerson wireless field devices, they were able to quickly implement the solution and increase throughput by 5% - that is a huge savings for them. BACKGROUND The mill was desperate for a solution. They gave us an order on Friday, took delivery the next Wednesday and had them installed and running on Thursday! It was easy to integrate the devices into their existing control system. Challenge: Mill was having significant throughput problems; lime pellets are produced from lime mud being heated up in the kiln. To do that efficiently, you need to have proper heat transfer in the middle of the kiln. Heat transfer is a function of the right flame profile and the right chain system that breaks up the mud into small pellets. The long kiln (50+ feet?) has a feed end where the mud goes in (at about 500 o F) and a firing end where the fuel is burning (200+ o F). The flame profile is adjusted by pulling a draft at the feed end. The greater the draft, the longer and thinner the flame profile. The kiln was installed many years ago with a wired transmitter that used a “brush” system; as the kiln rotated the sensor had to “brush” the transmitter. This system never worked well and was never maintained. The mill simply inferred the mid-zone temperature based on the firing end and the feed end temperatures. When they started having problems with production in the lime kiln, they suspected the chain system was not doing an adequate job breaking the mud down (they also looked at the flame profile, depending on which person within the mill you talk to). What they desperately needed was the actual mid-zone temperature; one on the inside wall of the kiln and one in the middle of the kiln (at the same mid-zone spot). This would give the lime mud temperature (the lime mud is tumbling around the extremity of the kiln) and the air temperature. The difference shows the heat transfer taking place. When they installed the wireless transmitters, they realized their inferred temperature readings were off by 350 degrees! Result: Within 24 hours they had the real temperatures at the mid-zone up and trending, and were able to make the changes needed to improve their lime throughput. They were amazed the technology worked on something that was rotating.
  4. Application Description: The Federal Electrical Commission of Mexico (CFE) manages over 140 power Units (Thermal and Combined Cycle) in Mexico. To keep the plants running efficiently, our Laboratory Analysis group (CFE Lapem) travels to each plant to determine the thermal efficiency of the plant. When our group of technicians and engineers arrive they install 7 to 25 instruments, depending on the size of the plant and unit (350MW, 300MW, 160MW and smaller), to make key measurements that feed a thermal efficiency model. The model helps define problems that the plant can work on to maximize their efficiency, or the KiloWatt-hours produced per Kg of steam. We have 5 groups that cover our 140+ units, and one group has started to use the Emerson Wireless pressure, temperature and DP flow transmitters instead of the standard wired instruments. They utilize one 1420 Smart Wireless Gateway, a PC with AMS, and up to 25 wireless transmitters. CFE Lapem uses the data to determine the Heat Rate of the unit and the efficiency of equipment (such as the condenser, cooling tower, boiler, turbine, and auxiliary equipment), as well as energy losses in the process. In the future, they plan to acquire 75 pressure transmitters, 105 temperature transmitters and 6 gateways to be used by every working group. Challenge There are 5 working groups of technicians and engineers to cover all the plants. With wired instruments, it takes 15 days to install and commission the devices, take the readings and tear it down (including traveling and reporting). Because of reporting and other activities, our employees need a week without travel before they are sent to the next plant, so we can only cover 50 plants each year. We needed to reduce the turnaround time at each plant so we could provide more of the required assessment services per year. Results The five working groups were not able to cover 100% of the demand for assessment services for all the country’s power plants units. Using wireless instrumentation, the average turnaround time was only 10 days (instead of 15). This faster turnaround allows the group (right now only 1 group has wireless instruments) to perform 10% more services within the same time frame, which represents an annual extra revenue of $5’120,000 MXP, or USD$ 512,000 . This does not include the improved revenue for CFE from the resulting improvement in power production neither the reduction in travel expenses for the CFE Lapem. Wireless will help CFE Lapem cover 100% of the assessment needs for CFE. For the Phase 2 of the project, once all working groups start using wireless instrumentation, we expect to increase the productivity of the Laboratory by 40%, and increase the number of services from 50 to 75 per year. Considering that the selling price for each service is $55,000 USD, CFE Lapem will achieve an extra revenue of ($55,000) x (25 services) = $1,375,000 USD per year without any addition in personnel.
  5. Challenge: Croda requires large amounts of a chemical for the production of intermediates for hair and skin care products, non-active pharmaceutical ingredients and household and industrial cleaners. The chemical is brought on site by 24,000 gallon capacity railcars. At any one time, three railcars are kept on the perimeter of the plant and one is positioned at the service station for off-loading as required. Since the chemical is a highly reactive and flammable chemical, it is critical to monitor internal temperatures. Contaminants left over from rail car cleaning or unintentionally introduced in other ways can lead to an uncontrolled exothermic reaction, with potentially catastrophic results if neutralization procedures are not implemented in a timely fashion. There was no practical and cost effective method to continuously monitor rate of rise for product temperatures and assure that a reaction was not taking place. Since the railcar positions are subject to change, hard wiring was not practical. An employee needed to check temperatures on each railcar on a daily basis. This involved climbing on top of each railcar and checking the internal temperatures and recording the information. This was a time consuming and somewhat dangerous procedure during inclement weather. Solution : Since rate of rise temperature monitoring on railcars was labor intensive and potentially dangerous, this chemical customer was an early adopter of Rosemount’s wireless technology. The release of this wireless self organizing network provided the plant with continuous monitoring of railcar temperatures from the control room. Railcar position changes have no effect on the network since it is self organizing, and line of site is not required for each car. Information from each of the 648 wireless temperature transmitters, placed on each railcar as they arrive, is communicated through the 1420 gateway back to the control system via modbus. While operators look for temperature excursions, transmitter performance is simultaneously monitored by maintenance through an AMS station. Installation of the self-organizing network is fast and easy, which is important since railcars are continuously entering and leaving the facility. Result : Employees no longer climb to the top of the railcars every day, and the operators have early detection for temperature excursions. The customer estimated savings of $14,600 per year in reduced operations and maintenance costs. Implementation of a wireless solution not only saved time and labor but greatly enhanced the overall safety of the plant and personnel. The customer is very satisfied with Rosemount’s wireless solution. Not only with the performance of the instruments and the network but with the ability to integrate it to their control and maintenance hosts. "Rosemount did it right; we've never had a modbus integration smoother and easier than what we experienced when implementing Rosemount wireless".

  7. What are the applications that can help you build the infrastructure over time? There are very different power requirements and network requirements for field network and plant network applications. Depending on whether you need to do video monitoring of a delivery gate or process area…or if you want to measure something you just couldn’t measure without wires, you would make different investments and go about solving these in different ways…and use different radios. That’s because the things on the right ‘plug in at night’ and the things on the left…field devices that run for years with no maintenance, don’t.

The technological advances for the process industry have evolved from point to point radios with limited reliability to now having self-organizing networks available as a process industry standard through the HART Communication Foundation. Self-Organizing Networks are the only industry standard available today because the industry saw how this technology is the only one that can truly give the data reliability demanded in the applications you have. With this technology, as you add more devices to the network, the entire network just continues to get stronger and stronger with more potential communication paths for each device to use. This is very important when you think about the ever changing environments your instrumentation faces every day. Pumps, motors and fans cycling on and off, scaffolding being erected and torn down, welders and a whole host of other things happening all the time. Each on of these things, along with people, vehicles and other Radio Frequency (RF) energy being emitted from cell phones or walkie-talkies can all have a potential impact on wireless communication. With a Self-Organizing Network’s ability to automatically reroute data to an open frequency/channel and to the most efficient device for communications, we see data reliabilities of greater than 99% regardless of process environment or application. You don’t have to do any sort of RF site mapping or configuring of which frequencies/channels to use or not use. The network will automatically adjust for you as your environment and as your network changes to meet your company’s business needs.

  13. We have also designed our solutions to be both easy to deploy initially, and also easy to maintain during the entire lifecycle of the system. Stress free solutions are must if we want users to install wireless solutions in their plants. Customers today do not have the resources or the time to learn new technologies and buy special interfaces and software. Make it easy to use was a mantra during our entire product development process. With wireless field networks, you don't have to run cables to every device – making installation much simpler than for wired networks. In fact, the major attraction of the technology is that you don’t have to deal with the complexity of all those wires. And because we offer wireless devices that can have the same process connections as traditional wired HART devices, you can use existing procedures to complete the installation. You can also calibrate the sensor using the same configuration tools as for traditional wired HART devices. It's true that some types of wireless field networks are not as easy to install as others. Site surveys are a must to define line-of-sight communication paths in traditional point-to-point wireless solutions or those where network reliability is a concern. These surveys can be time-consuming, especially if equipment or other obstacles limit available communication paths. But with Emerson’s Smart Wireless solutions, no sophisticated planning or costly site surveys are necessary for field networks. As long as each device or gateway is within range of at least one other, it can communicate on the assigned network. Simply place each device where it makes the most sense (close to its measurement point, for example). If there's no direct line-of-sight path to the gateway, other devices within range can relay the message. And the network and asset management software make it easy to monitor the health of both the devices and the communications, and help users quickly identify any trouble spots or faults.

The AMS Wireless SNAP-ON has a graphical interface that allows wireless users to import an image of their plant, drag and drop devices, and click a button to validate against best practice planning parameters. This makes it easy to comply with best practice and complying with best practice virtually assures a robust and reliable self-organizing network. Planning is only a part of the of the AMS Wireless SNAP-ON value. The SNAP-ON also graphically displays wireless network advisories and the parent-child communication pathways between devices. This functionality not only helps troubleshoot the network, it also displays the power and robustness of the self-organizing network.
  15. There are many reasons to choose wireless field networks over wired field network solutions, but the most obvious reason is installation cost. Eliminating or greatly reducing field wiring means huge savings in wiring and labor for installation and commissioning. When you start to tally up-front costs – including design, procurement, installation, and startup, as well as the infrastructure to support a typical wired analog measurement point – the total cost can far exceed the cost of the measurement device itself. The cost can go even higher if wiring-related infrastructure – cable trays, junction boxes, marshalling panels, and rack rooms or automation infrastructure such as I/O cards, controllers – are at capacity and must be expanded to accommodate more measurements. (click) In contrast, a smart wireless measurement point can be added for only a small fraction of the cost for wired installations. This dramatically lowers the economic barrier to adding new measurement points. Information that was too expensive to collect in the past is now readily available to help improve your customers operation. Field trial customers have confirmed up to a 90% savings in installation costs.
